was 30 of 30 durability before the upgrade. now, after the upgrade, without even using it, the durability is only 45 of 65. is there any way to assure fuller durability after an upgrade?

I think any upgrade of an item randomizes the durability. Could be wrong here though.

In terms of the 'max', ethereal rare or Unique items upgraded using the Horadric Cube are set to the maximum Durability of the base Exceptional or Elite item. For example, when ethereal Shaftstop Mesh Armor (Durability [45/2] + 1 or 23) is upgraded to Boneweave, it now has maximum Durability 45.

No, ethereal items always spawn with full durability, when you transmute them the remaining durability is randomised. I believe the randomised range may even be from 1 to max, which means you could be extremely unlucky

You can try to get a zod rune and insert it in this ethereal item. But, that's why mercenary with any ethereal item doesn't lose durability. Otherwise, your main character isn't supposed to use ethereal items except if you want to ruin your item.
